Building A Factory Bronco Raptor For Dakar Rally Competition

Builders construct heavily modified off-road trucks to survive the Dakar Rally. Teams spend millions engineering custom chassis and massive suspension layouts to conquer the brutal desert terrain. Challenging these expensive prototypes, Nathan Hayashi prepared a stock Bronco Raptor for Dakar Rally competition. The Gear Shop founder purchased a factory Ford straight from a local dealership and shipped it to Morocco.

Prepping A Bronco Raptor For Dakar Rally

Keeping the suspension mechanicals completely stock surprised many rally veterans. Mechanics retained the original control arms, CV axles, and the massive Dana 50 rear axle. Fabricators only bolted on a roof cap and a custom air intake to block out the heavy sand. Prepping the interior required installing a mandatory Federation Internationale de l’Automobile (FIA) roll cage and racing seats. The crew stripped the rear cargo area to fit two large custom fuel tanks holding 340 liters of gasoline. Nathan Hayashi noted: “When you’re going full throttle with 37 inch tires and in heavy sand, we go through quite a bit of fuel.”

Funding The Desert Team

Taking on the driver role himself, Nathan adopted a massive financial risk to start the Canadian racing team. He initially financed the primary race truck through a dealership. Later, he located a used ’23 model online and negotiated a lower purchase price to serve as the main competition vehicle. Operating under a strict budget, the team poured everything into the project before Ford Canada stepped in with official sponsorship money. Nathan Hayashi stated: “We don’t just kind of dabble, we’ll go for broke.”

Logistics And Desert Damage

Shipping the operation overseas required some serious creativity. The lead mechanic engineer of The Gear Shop loaded a Federal Express (FedEx) delivery van with enough spare parts to completely rebuild the truck during the race. Out on the course, the drivers suffered a severe collision when a massive T5 truck crashed into their left fender. The impact destroyed the factory CAN bus wiring. Meanwhile, extreme desert heat melted the wire sheathing during high-speed runs. Afterward, mechanics spliced the damaged connections and replaced broken ball joints to keep the Ford moving forward.
